How to Perform Maintenance on an Industrial Compressor?
Many French industrial sites still operate compressors that are several decades old, some of them more than 50 years old. Regular complete overhauls—typically recommended every ten years, depending on operating hours—are essential to extending the service life of these machines and maintaining their reliability, performance, and operational efficiency over the long term.

Industrial compressors play a critical role in many industrial processes.
A compressor is designed to increase the pressure of a gas within an installation. It is an essential piece of equipment for transporting gas over long distances through pipelines. Compressors are also widely used to supply compressed air for pneumatic tools, control systems, and various industrial applications.
Compressors are found in industries such as petrochemicals, food processing, and power generation, where they are used for:
- Gas liquefaction (converting a gas into a liquid)
- Chemical process reactions
- Cooling and refrigeration systems

Why Perform a Complete Compressor Overhaul?
A complete compressor overhaul is a strategic operation in industrial equipment management, providing both economic and operational benefits.
Depending on the number of operating hours, manufacturers generally recommend three maintenance stages:
- Partial overhaul: after 16,000 operating hours
- Complete overhaul: after 32,000 operating hours
- Major overhaul: after 64,000 operating hours, including full disassembly whenever possible in a workshop environment
Prevent Costly Failures and Unplanned Downtime
Compressors often play a critical role in industrial installations. An unexpected failure can result in a partial or complete production shutdown, leading to significant financial losses. These costs go beyond lost production and may include emergency repair services, replacement parts, and potential penalties for delays in manufacturing or delivery schedules.
By performing regular complete overhauls, companies can anticipate potential issues and significantly reduce the risk of unplanned downtime.
Extend Equipment Life and Reduce Long-Term Costs
A compressor overhaul is often far more cost-effective than replacing the entire machine. Installing a new compressor frequently requires modifications beyond the equipment itself, including:
- Piping systems: Changes in dimensions or configurations may require costly alterations.
- Motors and instrumentation: New equipment may necessitate upgrades to control systems or associated motors.
- Foundations and structures: Differences in weight, size, or vibration levels may require reinforcement or reconstruction of supporting structures.
Maintaining an existing compressor in optimal condition through overhaul preserves the original investment while avoiding additional installation costs and lengthy modification work.
Improve Performance and Energy Efficiency
A properly overhauled compressor can regain performance levels close to those of a new machine. This results in:
- Improved energy efficiency
- Optimized power consumption
- Reduced mechanical losses and leakage
- Enhanced operational reliability
Ensure Compliance and Safety
In many industries, compliance with safety and environmental regulations is essential. A worn compressor can become a source of risk through leaks, excessive vibrations, reduced efficiency, or component failures.
A complete overhaul helps maintain regulatory compliance, improve equipment reliability, and reduce operational and safety risks throughout the facility.
What Are the Main Stages of a Compressor Overhaul?
A complete compressor overhaul is essential to maintain performance, reliability, and service life. This operation is generally recommended every 8 to 10 years, depending on operating hours and working conditions. It requires a rigorous methodology and advanced technical expertise. Support from a manufacturer-certified specialist can also be valuable throughout the process.
The Key Stages of a Compressor Overhaul
Complete Disassembly
The compressor is fully dismantled to provide access to all internal components and assemblies.
Component Inspection and Assessment
Each component is carefully inspected to evaluate its condition and determine whether it should be replaced, repaired, or refurbished for continued use.
Cleaning of Cooling Chambers
Internal cooling chambers are thoroughly cleaned to ensure efficient heat dissipation and prevent overheating issues.
Replacement of Seals
All sealing components are replaced to eliminate the risk of leaks and ensure optimal operating performance.
Cleaning of Components
Every part undergoes a thorough cleaning process to remove deposits, contaminants, corrosion, and residues accumulated during operation.
Dimensional Inspection and Adjustment
Each component is measured with precision. Manual adjustments are carried out to ensure that all mechanical clearances meet the manufacturer’s specifications, sometimes to within hundredths of a millimeter. This critical stage requires extensive expertise in precision measurement, machining, and fitting techniques to optimize performance and minimize future wear.
Reassembly
The compressor is reassembled following a strict step-by-step procedure to guarantee mechanical integrity, reliability, and operational accuracy.
Instrumentation Replacement
Monitoring and control instruments such as sensors, pressure gauges, and thermostats are replaced or recalibrated to maintain system reliability and accuracy.
Leak Testing and Nitrogen Pressurization
The compressor is pressurized with nitrogen to verify the integrity of the system and ensure that no leaks are present before returning the equipment to service.
By following these stages, a compressor can regain performance levels close to those of a new machine while significantly extending its operational lifespan and reducing long-term maintenance costs.
